I've been working on this method for the past few years as a way to create high quality/accuracy molds using relatively inexpensive medium density (tyically 15 lbs.) tooling foam and a bagging film called Stretchelon. I've decided to "open source" the whole concept, as I'm hoping others will take it up and find it useful as well.
Creating High Quality, Reusable Molds with CNC Machined Foam and Stretchelon Bagging Film – aka “The Method” « Better Living Through CNC
The Method Part II – Demolding the Parts « Better Living Through CNC
I've made a wide variety of parts using this technique - you'd be shocked how well the film can conform to compound curves and such.
