I'm building a sonex. I have a situation where I am trying to expand a hole from the #40 pilot to 3/16". I drill out to 5/32" with a guide in place. Following the directions (page SNB-W08), I now mate another piece of aluminum angle, which now prevents me from using the drill guide. The surfaces and the position is awkward enough that I can't use the trick of looking at the reflection for orthogonality.
What I've been doing is "step" drilling from 5/32 to 3/16 by drilling with a slightly larger bit (decreasing the bit number by 2 each time). I'm assuming that doing so will allow the bit to self center to gradually increase the hole size.
Is there a better way? I'm always afraid that the bit won't self align and will make for an oval hole.
