I have to build a fuel tank with a whole bunch of angles and curves. I am thinking of shaping a foam plug to the right shape, laying on the composite over it, vacuum bagging and then dissolving the plug with acetone and pouring it out. Its a weird shape. with all those curves, what would make a good sandwich core ? it would have to be very flexible. what would be the most crash worthy , fiberglass, carbon, kevlar, or good old aluminum with all the welded seams.
