    I had a play yesterday with my TIG and a bronze rod and it worked well. For sheet metal butt joint I used a larger gap than with steel rod.

    I got a roll of 6" wide hook and loop tape and cut off bits and glue them to board or foam and use rolls of hook and loop abrasive with them.

    Some of the new pvc foams designed for prepreg would be suitable. They are stronger and can be heated without shrinking like some did. I use Corecell M by Gurit GURIT® CORECELL™ M

    I think this only works with a high wing aircraft.On a low wing you need selectors so that when one tank is empty you end up drawing air .Some good articles on Kitplanes magazine explain this.

    Some have high quality micro switches and some have junk. For trim you need a switch that has positive actuation and plenty of travel. There has been at least one fatality from a stick mounted trim switch being accidentally pushed in flight.

    A masonry bit will drill through spring steel like butter but needs to be sharpened with a proper cutting edge first. I have proved this by drilling a hole in a file.

    You can get okoume or gaboon marine ply in 1/16 which is harder than birch and cheaper. Finish with quality auto clear coat.

    In my plane the surrounding structures support the fuel tank. I have not built the tank yet so I might change to an aluminium one. As for a blocked vent I will try this and see the result.

    My tank is not for a VP but was using as example of materials used. My tank is made with no foam only one layer fibreglass and one layer kevlar for the skin and the same for bulkheads which are also baffles.The bottom and side in my tank are supported by aircraft structure so this is strong...
